When designing a custom pogo pin, it’s crucial to understand the key factors that influence its performance and cost. Unlike off-the-shelf components, custom manufacturing lets you tailor a pogo pin to the exact needs of your application. This is true whether it’s for a high-current battery connector or a delicate signal test probe.


 

Key Design Factors

 

  • Materials: The choice of materials for the pin’s three main components—the plunger, barrel, and spring—directly impacts its electrical and mechanical properties. Beryllium copper is popular for its excellent conductivity and durability. Brass is a more cost-effective option for lower-performance applications. Stainless steel is a common choice for springs due to its corrosion resistance.
  • Plating: Gold plating is a standard practice. It provides superior conductivity and corrosion resistance. This prevents the buildup of oxides that can increase resistance over time. Nickel plating is often used as a sub-layer to improve adhesion.
  • Dimensions: The physical size of the pogo pin is determined by your application’s space constraints and performance needs. The barrel’s diameter and the plunger’s tip size dictate the pin’s ability to handle current and its contact area. The overall length and stroke length must also be carefully calibrated.
  • Tip Style: The shape of the plunger’s tip determines its contact characteristics and durability. A pointed tip is ideal for penetrating contaminants. A concave tip is designed to securely hold a rounded surface. A flat tip is best for making stable contact with a flat pad.
  • Spring Force: Spring force is measured in grams or Newtons. It determines the amount of pressure the pin applies to the contact point. A higher spring force gives a more reliable electrical connection. However, it can also be more abrasive on the contact surface.

  1. Design & Prototyping: The process starts with a detailed blueprint based on your specifications. We then create a small batch of prototypes for testing and validation.
  2. CNC Machining: High-precision CNC machines manufacture the barrel and plunger with tight tolerances.
  3. Spring Winding: Springs are custom-wound to meet your specified spring force and dimensions.
  4. Assembly: We insert the spring and plunger into the barrel. The pin is then crimped or flared to secure the components.
  5. Plating: The assembled pins are plated with gold, nickel, or other specified materials. This enhances their electrical and anti-corrosion properties.
  6. Quality Control: The final product undergoes rigorous testing for electrical resistance, spring force, and durability. This ensures it meets all specifications.
